When most homeowners envision their home, they think of warmth and safety. TCS Insulation & Coatings is often not in the picture, but that can change with spray foam insulation sprayed from specialized equipment. Poor fracture toughness and low CTE are the main limitations for advanced ceramic materials to serve as a TC (Figure 1). A dual ceramic layer structure has been developed to overcome this limitation by depositing a YSZ bottom layer that enhances fracture toughness and provides a transition adjustment for the thermal expansion mismatch with the coating substrate. The top layer of advanced material provides a higher thermal insulation capability and also improves the bond strength.

The microstructure of the resulting DCL TTBC shows a typical quasi-columnar structure with many interfacial interfaces and pores (Figure 32). The large number of interfacial areas can help to increase the barrier function against heat flow in steady-state conditions by reducing the total surface area contacting the heat flux.

However, the high-temperature gradient and the elevated elastic strain energy can cause crack propagation within the coating that ultimately leads to delamination if the cracks extend too far from the TC/BC interface. Functional gradients and TTBCs with segmented cracks can alleviate this problem by enhancing the fracture toughness near the TC/BC interface. This results in a significant improvement in the life and thermal insulation performance of the FG-TTBC compared to a non-functionally graded one.
